It was a the pushrod rubbing on a rivet. I went ahead and drilled out
the offending rivet with the thought of turning it around so the
manufactured head would be in play. Once I had the rivet out, I decided
to replace it with a flush rivet which takes the rivet completely out of
play.

That worked to a point. Now at the far extreme of travel, the pushrod
rubs against mounting bracket itself. As you suggested, with the wing
mounted, the actual allowable travel probably stops short of the rubbing
condition. The "far extreme of travel" being defined as the forward
torque tube collar hitting the root rib. I'm certain the actual
allowable travel is somewhat short of the root rib.

I've carefully gone thru and adjusted a washer here and there. I also
increased the size of an aluminum bushing by a 1/64". I also checked
the neutral settings. I think it will be ok but it will be part of my
rigging check (whenever that occurs!!).

Mine rubbed with the wings not mounted to the plane, where you got
an excess of supply of aileron movement. On the cradle I tried to
ensure that the rivet manufactured heads were toward eachother

But, once mounted to the airplane and the wings and everything in
place, I don't get the movement required to get them to come together
like that. Depending on the locations and quantities of spacers,
you may be able too add/move/remove them as necessary to separate

exactly what could be the ramifications. Additionally, on my
pushrods, I gave those shop heads a special squishing to keep them
from being s pronounced, but you may find it a complete non-issue
after you mount everything permanently on the fuselage.

If you're not mounted up yet, you may wish to just add that to
a checklist of things to check fully before you fly. You may
find no problem later.

I mounted my bellcrank to aileron pushrod this weekend and find the same issue. The pushrod is just barely rubbing the bracket at full deflection.
Any more thoughts on this issue?
