Hi all,
I'm also a member of the Sonex builders list and recently there's been some activity about a really cool vacuum-forming technique for bending leading edge skins. This technique may be familiar to some, but just having just completed my wing nose skins, I found myself asking the question - "Is there not a better way to do this?" This looks like a good way to bend just about any skin you need to bend, but especially good for doing the 12-foot wing nose skins.
I have not used this technique myself. I'm only including a link because I think it's a great "thinking outside the box" idea that may help someone else in the Zenith community. Of course you'll need to adjust the bend radius to suit your needs and do your own experimenting, but here's the link to the 3-part series on YouTube. Enjoy.

I successfully bent most of my empennage skins by vacuum forming and
wrote a posting to the list about the experience. It's accessable from the
archives by using my name or "vacuum forming" as search words. Message number 10043. The
statement below is "material ruining " accurate. I describe in my post how
to overcome it.

it's very easy to overbend the skin because the shop vac will pull
the air out of the gap much quicker than what you think.

Thanks for posting this link. I'm really psyched about bending my nose skins now. I've got this task coming up and I was rather apprehensive. I'd come up with a number of inferior methods and am so glad you posted the yootube link when you did. I only wish I had know about back when I did the stabelizer.

Hi Paul,
The U-Tube nose skin bending routine starts by placing a 4-mil plastic
on the worktable.
Then the skin is placed at center of the plastic with excess plastic all
around. A piece of pipe longer than the skin is placed exactly at the
center of bend. The pipe is screwed to the table with brackets to secure
position. Edges of the skin are lifted and taped edge to edge and
progressively shortened to bring the skin to a “canoe” shape. The
plastic is pulled up around the skin and taped to seal the overlapping
edges. The ends are closed and a vacuum is used at one end to suck out
the air and bring the sides together. The amazing part is the ability of
the vacuum to pull the skin tightly around the pipes diameter. The
vacuum is held for a few seconds and then everything is reversed
allowing the skins to spread slowly and the tapes are removed. The bend
makes a 70-degree or so angle between the skins and does a remarkable
job of uniform bending.
I did a larger radius type press arrangement, but for the thinner wing
of the XL, this is just the ticket. One could do a piece just 36-inches
long to sample the process and get the radius right.
