Kolb people,
I thought I'd share a couple of photos of my wing's "droop tip project". Before anyone comments, if you can see it in the picture, so can I!
Keep in mind, these items you are looking at are "Plugs"! These are the mock-ups you make, to be able to make a mold around them. Once your mold is made, these will likely get destroyed.
A couple of pointers. I am NOT happy with my choice of materials. The foam/joint compound worked okay for a basic shape, but I encountered all kinds of crap trying to come up with a truely decently smooth finished set of plugs. IF I were to do it again, I would choose a different method to come up with finished shapes. I have a few spots (bumps) that I just cannot seem to fix. I think I've work on them for two days. No matter what I do, the locations continue to bulge! Screw it, I'll fix the problem in the molds!
The first few photos deal with the shaping portion. I think it is the first photo that shows how I made Magic Marker lines to show the contour lines.The last couple reflect the PVA coating on the right tip. (The left one already has the PVA coating, and two coats of gel coat).
Remember, the order of events are: shape the item, paint it to achieve a smooth finish, release wax (2-3 coats), then PVA (2 coats), then 3 coats of gel coat epoxy, followed by 5-6 layers of glass/epoxy resin. This creates your mold. Wait a day, and then pop it it out, and repeat the process in reverse, for your finished project.....wax, PVA, gel coat, 3-4 layers of glass/resin, wait a day...pop out finished gel coated item!! Oh BTW, this a hellava lot of work!! Much easier to buy them, but like I said, I need them now, not later. Besides, it's a lot of fun, about as much fun as digging a septic system by hand! (I'd rather being putting Poly Fiber on my wings.)
Sorry if these photos are hard on the dial-up folks. I only know much to attach these photos like this.

I had the same problem with the foam and adhesive. I used crack
insulating foam in a can for the adhesive to join things together and it
compresses when sanded. I ended up roughing it out and using sheet rock
joint compound to smooth over the low spots.
