After fitting the door and front screens with a 1mm gap in the rebate,
do we then leave the gap or have folk filled it with filler?

I filled all gaps. Prior to installing the screens I beveled all the
edges in the airstream as they are proud of the window frames. The
filler then tapered up nicely to the profile of the window. Per
suggestion of the Phoenix composits guys the interface between the plexi
and the fiberglass door frame was covered with 2 layers of the lightest
fiberglass cloth available. They noted that this prevents the appearance
of a small crack in the paint at this interface after extended time in
service.

Do mean that (per Phoenix composites) you wet out and apply two layers of
"the lightest
fiberglass cloth available" and then, while still wet, set in the plexi? Or
am I getting this wrong? And this prevents a crack in the paint from developing
at the joint between the paint and the plexi?
Just looking for clarification.
I was getting close to doing this when I read your post.
Also, did you paint your doors before installing the plexi?

Mike,
Don't paint anything until everything is done. Install the plexi as per
instructions. I filled in the gaps with quick-cell. Some have laid up
a 2 inch tape of bid around the windshield at this point, but I did
not. Then continue filling to sand smooth later, so the transition from
glass to fuselage is even. I used PVC tape on the plexi all the way
around the edges to protect it from the quick cell and later from
sanding. Then re-taped it for priming and painting. When it's done the
paint ends where the tape was and creates a perfect edge.

Mike,
Once you get the glass bonded in then apply 2 layers of light weight glass
over the seam. It only has to be about 1 inch wide to cover the joint
between the glass and fuselage or your paint will eventually crack due to
dissimilar materials.

No the fiberglass was lain up after the bonding is complete, over the
interface between the edge of the lexan and the window frame. Peel ply
over this to get a smoother surface then fill and paint. I believe my
layup strip was only about 3/4" wide.
