The small loop on the front strut attach point for one of my wings has been broken off. I do not wish to attempt to replace or repair it, I would like to make a small strap affair of fairly thick/strong aluminum and place it under the bolt, using a longer bolt as required.. Advice?

I would use a piece of 4130 if this is the tiedown ring. Even then they can break off. If you tie down safely you run the rope through that and over the strut,but still good to have it strong. Larry

You wouldn't even need a loop. Just an appropriately shaped strap of
1/16" stainless steel, maybe an inch wide, with a hole drilled in one
end for the attach point under the strut bolt, and a hole in the
other end for a tie-down hook. If the hole for the hook is 3/8", and
you centered that hole 1/2" in from the end, you would have 5/16" of
material surrounding the hole on the tension end.....lots of room for
wear due to rocking in the wind while tied down. Stainless steel
would not weigh that much more than aluminum, and would wear much
longer. You might not even have to lengthen the attaching
bolt....depends on the amount of threads showing right now.

Yeah, something like that. That is a Tang, and they come in various
shapes and sizes in 304 stainless, from Spruce. I thought I had a
picture of my installation, but apparently not. When I tie down, I
have a 5/16" or so, diameter hardware store "S" hook that I slip
through the hole, and this takes the chaffing off the rope.

Be careful putting an aluminium ring in contact with the 4130 chomoly . If you go that route be sure to use a good insulator so you won’t cause dissimilar metal corrosion at that point.

I just had another look at my hold-down strap installation, and I
bolted mine onto the lift strut attach point, using the small loop as
the "hole" and ran a bolt through it with a large washer on each
side. This lets the edge of the tang sit in line with the airstream.
Using the strut attach bolt will make the tang lay flat against the
airstream, like your picture. Now I realize you have lost your loop,
so you can't do the "streamlined" approach (unless you want to try to
twist the tang 90 degrees), but I had another thought....and this one
might raise some eyebrows among the engineers among us.
If you were to back off the jam nut on the rod end bearing that is on
the end of the strut, lay the edge of the tang against the strut
threads, run the jam nut back up against the tang....using the tang
as a feeler gauge to set the distance that the jam nut will be
relocated to....then temporarily loctite the jam nut in this
position. Then remove the front strut rod end bearing, taking count
of the number of revolutions that it is screwed onto the strut, and
noting the forward-facing side of the bearing, so as to make sure it
gets returned to the exact same location. Then slide the tang onto
the strut threads, and against the jam nut. Then screw the bearing
back onto the strut, locating it in the exact same place, distance-
wise, that it was removed from, and it should be snug against the
tang which will be snug against the jam nut. If it is not, loosen the
jam nut and make sure that the rod end bearing IS in exactly its
original position, then tighten the jam nut against the tang and the
rod end bearing.
This method doesn't sit too well with me, as I can imagine that it
might cause wear on the threads of the strut, in which case you'd be
better off trying to weld the original loop back into position than
trying to replace the strut end threads. I only mention this method
so as to wake up some engineers, and let them shoot me down....at
least it'll cause some debate. : )
Another thought.....how about using the wing hold-back tab that is
welded to the rear strut attach bracket to attach the tie down rope?

I don't think I would use the strut attachment to the rod end. I don't
particularly like that arrangement anyway, but there's no point arguing
against success, it works. I think I'll just put a tang under the bolt and
let it intercept as much air as it wants to, the kitfox is a fairly draggy
design anyway so it unlikely to make a measurable difference. The tang I'll
order is 1.25" long, not large. I looked at the wing hold back but I've
never seen an aircraft tied there.

Me neither, but I don't see why it wouldn't work. The only drawback I
can see is it's further back, and you would lose the mechanical
advantage of having the tie downs as far apart as is practical.

It gave me the willies. You NEVER want to load any of the threaded rods of a push/pull system in bending. (Lift struts, control rods, etc.) Even the slightest misalignment will dramatically reduce its compression capability, not to mention the reduction in fatigue life.
