Well I got my new parts today and the new push/pull tube is gonna work out just like I thought.
I won't have the wing finished until the end of the week and the new .035 tubes won't be here until the 9th.
I will add a .125 plate to the spar and rivet the new angle brackets to them. I will also add a access hole to the underside of the wing to service the new bell crank.

Jeff,
Are you sure about the range of motion and angle of motion being the same as the original design?
The picture looks like the arm heading out to the aileron may be traveling in an arc rather than a straight line with that configuration. Not that it can't, but should it, is the question.

Given that the bellcrank is held on with an big C-clamp and there's
some sort of socket wrench lying about in the photo, he may not quite
be finished yet and is giving us a sneak peak at his new setup.

Yes sir they also are used on the RV-8 I believe.
The range of movement is the same as our bell crank but theirs is 4130 moly. The difference between the total length of the push pull tubes is 500 mm (ours longer).
I think it will be more cost effective to go with 11/8 .049 wall tubes just because ACS doesn't carry .035. The same bell crank can be used as a direct replacement for the Zenith bell crank also and the advantage to that is it can be bolted in place with the Van's moly brackets.

With so many people wanting push pull tubes you would think that Zenith
would engineer a kit for us. The way it looks, a lot of people including
myself would buy the kit. This would be a lucrative sideline! How about it
Zenith. Now would be a good time before we close up our wings.

I'm curious how you intend to support the pushrods. They are pretty long and so there is some potential for them buckling due to the length / slenderness ratio.
If they attach directly to the horn, the ends will be moving is an arc - and so supporting the mid-part to stop buckling would be very difficult. Or is your intention to use a high enough length / slenderness ratio that compression loading is not a problem?

Or is your intention to use a high enough length / slenderness ratio that compression loading is not a problem? | Using 1 1/4" OD x 0.058" wall thickness works well in mine and with no problems due to buckling.I have also put edge protection around the lightening holes on the ribs which would stop the rods from bending too much, so to make the system more safe.I did have to re-do the bell crank throws using 4130 tangs to get the correct movement travel Cheers T87

I have decided to use 1 1/4 .049 and it will need no support.... I am however also going to try and add elevator push pull tubes but the jury is out on the way I am going about it. The Bell crank is level but it doesn't look like it in the pictures so the push pull tube is not moving up and down at all. The throw is exactly the same as Zenith's Bell crank so the geometry works also. I am going to back the brackets up with a .125 plate with platenuts to remove the brackets and install a inspection plate to inspect the new bell crank.
One problem I ran into is the elevator control at the stick will be in the way but I plan on adding a push/pull rod that goes to a aft bell crank and attaches to the control tube and then either shorten the cables and re attach them to the new bell crank or add the push pull tubes.
See how much fun you can have with a upgrade???????? I love this design stuff....
