Im replacing the windshield one my kf2.. again. Cutting the lexan was never easy... any suggestions?

Dremel with diamond wheel. The wheel's expensive, but boy does it make cutting plastic easy. Just make sure you go slow enough that the wheel doesn't get hot.

Hi,
I cut lexan door windows with an Olfa Knife, available at Home Depot. It worked great and the Olfa Knife has plenty other uses too. The cuts were mostly straight lines though.

Trimming windshield. I like to use tin snips - within about an eighth of an inch of the final line and finish up with an electric planer.

It may not make as much difference with polycarbonate vs acrylic, but I
suggest heating the plastic ahead of your cuts or drilling with a heat
gun. The heat gun could be mounted so that it heats the work area just
before it is fed into the cutting blade or drill bit. It makes the cuts
so much easier as the plastic will be softer and much less prone to
fracturing as you cut or drill.

Just be very careful you don't get it too hot. Experiment with scrap first.

I started with snips, moved to a Dremel tool with diamond blade, then ended up using a multi-function oscillating tool (Fein or Harbor Freight) with a steel half moon blade. The blade has small, closely spaced teeth and cut faster than the small diamond grit Dremel blade when set slow to avoid melting. Cut cleanly right along the line with excellent control and required little edge polishing. Did the front strut curves with a small drum sander in the Dremel.

I just had to add my 2 cents worth.

I have cut 3mm, 4mm and side windows, can't remember their thickness.
Marked lexan with pen.  Cut with sabre saw.

Same here; I cut just off the line with a sabre saw, then sanded down to the line with a belt sander & dremel. I also used a plasticut file to remove any tool marks from the edges.
