OK, Maybe I'm missing something here but I have one of "those" questions. Before you ask, I did a search but turned up nothing useful.



Looking at the XL cockpit, I'm wondering what others have done to deal with the wide gap behind the seat back?  Do you build some kind of stiffening into the seat cushion or?



I was thinking of spanning the gap with some 0.016 or 0.025 held in position by screws and nutplates.  Comments?

My seat back cushion is made of, I think, 3/8" plywood. Works great.

Hi Tim,



I made seat backs from plywood - 1/4 inch Nordic Birch, I think. Each 

seat back is held in place with 4 screws and nut plates.



I don't think you want to seal up the big hole between the baggage cross 

piece and the one on the fuselage bottom.  Access is necessary to get to 

the aileron cables and other stuff that winds up back there like radio 

antennas.  I also have a bunch of electric barrier blocks to connect all 

the stuff in the rear to the instrument panel.  This includes stuff like 

trim switches on the stick, radio transmit key, lights, and I don't know 

what else.  I used barrier blocks from Radio Shack mounted on bent 

aluminum pieces.

I used 1/8" birch ply-wood; The stuff used under vinyl flooring. I riveted a strip of aluminum angle horizontally a few inches below the top and bent that around the top edge of the baggage shelf support. The seat back cushion is velcroed to the wood. There are no fasteners holding the wood in place, just gravity. I can just lift up on the seat back to disengage the aluminum angle from the shelf support and fold it forward to access the area behind the seat.

1/4" Luan in the seat back cushion, just fits in the seat cover and is zippered into the cushion.  Industrial Velcro holds things in place.  Followed http://www.seatfoam.com/index.html guidance in carving the foams up.  Pretty sure I purchased the foam from them also.  Not cheap but very comfortable on long flights.

I  used some 3/16" underlayment plywood from Lowe's, (nice looking grain) 22" wide,  and about 19" long, and fabricated tops to go over the seatback top. Easily  removable, and nice and strong.

I should have asked this question at the start but here goes.  I haven't crawled into my fuselage yet (think I'll wait until it is on the gear) but was curious about the optimum height of the seat back. I'm 6'1" tall, so can anyone suggest how much, if any, I should extend the seat back above the top support?  With the laid-back orientation of the Zodiac seat I would think that some head support would be in order.

Hi Tim,



I don't have any head support in mine and I am comfortable in the seat.



The important issue, from my perspective, is the constitution of the 

cushion you provide for the seat.  This trumps the seat back which 

mostly serves to cover the big hole below the baggage compartment cross 

piece.



I got a hold of three different kinds of foam which I used in my seat 

cushions.  There are two different memory foam (pink and blue) and heavy 

grade polyurethane foam on top - the kind recommended for dinner chair 

cushions.  These are covered with Duck cloth.  I wanted to try leather 

but I decided the cloth was more comfortable.

I built a mock-up of the seat from wood so I could test the seat design. I used the mock-up to build up the seat foam pieces and glue them together before I took them in to the upholsterer. It was easier than trying to do it in the cockpit itself.
