No air or discharge from SNOT valve. New air compressor, new pop-off valve, cleaned entire valve, snot valve seals properly, new check valve at fill point, sprayed so much soapy water that I was afraid to turn on electricity. No leaks found all the way to the gauges. Blew air from compressor in to airplane: snot valve is clean and tight, bottle pressure increased.
Not much else to change. Any thoughts?

Bill,
You said the bottle pressure increases. In your judgement, is it taking longer to fill the air bottle or about the same amount of time?
Did you remove the snot bottle and flush out all 3 orifices? ie: Input side; Output side AND the drain? You can immerse the snot bottle in avgas, shake it around inside the snot bottle, then with your fingers, plug up two openings and let it drain out the 3rd opening. Repeat the process for all 3 openings until everything that flushes out is avgas-clear.

Sounds like everything that can and should be checked/replaced/cleaned has been, possibly (?) barring extensive port cleaning Dennis describes...I'm wondering... is there a minimum system pressure required in the main tank & lines before the snot-pot will give its typical & very audible behavior?

No. The snot bottle is an air-oil separator anddoes its jobfrom the
beginning of the first burst of air pressure from the compressor.

I assume that you are making air? If yes how long does it take to reach pop off (at) 45 ATMS?When you compressor installed did you use new crush washers?
Have you checked the line and line fittings from compressor to snot valve?
I have a compressor test set if needed.

I don't wanna be a smart ass but I think you mean air-water separator(?)
rather then air-oil separator.
After all in our air system in the Yak and I assume in the CJ as well you
wanna have some oil in the air...better for the actuators...
I think, despite the swap of all items already, there is only one thing left
again to replace...the air compressor.
In the beginning of my Yak career I have had 3 compressors that were not
doing what they were supposed to do i.e. deliver 50 bars of air. Now since
the last 12 years I've had no problem whatsoever....touch wood!

We replaced the compressor. This is a new rebuild.

wanna have some oil in the air...better for the actuators...
I think, despite the swap of all items already, there is only one thing left
again to replace...the air compressor.
In the beginning of my Yak career I have had 3 compressors that were not
doing what they were supposed to do i.e. deliver 50 bars of air. Now since
the last 12 years I've had no problem whatsoever....touch wood!

Rebuilt compressor may very well be the problem. Over the years I've seen several so-called "rebuilt" compressors fail in more ways than one.

Likely your snot valve is leaking. It might be leaking from the needle valve or the base of the valve (bottom part of the snot bottle) is not tight. I had same issue. Tightened bottom part and it built pressure again.

Update on the notso snotty snot valve. We removed it yesterday and it was completely obstructed with coagulated snot/debris. 30 minutes of flushing with avgas still had it letting small and large chunks go. We switched to hot tap water with Dawn dishwashing detergent and that seemed to let bigger chunks go faster. We vibrated it with the rough spot on a bench grinder as is sped up and slowed down, beat on it with the plastic handle of a screwdriver and blew it out after every flush/cleaning attempt. It took two hours and probably 40 cleaning cycles before it looked like we were getting to the end of the junk.  The final flushes with avgas dumped into a coffee filter looked pretty good.  It now works properly. If we'd had an ultrasonic cleaner it probably would have been the best method to get it all soaked/vibrated loose.Â
The rebuilt compressor works fine. The rubber tip on the piston in the pop off valve was bad and limiting the pressure build up.

Regarding the corroded snot bottle "innards"; recommend replacing both firewall and belly with a modern SS swagelok ball valve. Won't ever rust so two less future headaches. Awesome mod!! I have learned the hard way that with our pneumatic systems any chance to change to stainless steel components/springs, along with regular preventative maintenance WILL make for a healthier system. My 2 cents.

Ultrasonic cleaning is really the only way to go for this kind of long-term congealed stuff. This is particularly true of oil coolers – we have many customers complaining of hot oil, and the simple problem is that they are using 30 year old oil coolers which people have said that they have "cleaned", simply by flushing them with fuel and other solvents. The problem is that they have hardened oil insulating the cooler, and the only way to get rid of this is with ultrasonic cleaning.

Update on the notso snotty snot valve. We removed it yesterday and it was completely obstructed with coagulated snot/debris. 30 minutes of flushing with avgas still had it letting small and large chunks go. We switched to hot tap water with Dawn dishwashing detergent and that seemed to let bigger chunks go faster. We vibrated it with the rough spot on a bench grinder as is sped up and slowed down, beat on it with the plastic handle of a screwdriver and blew it out after every flush/cleaning attempt. It took two hours and probably 40 cleaning cycles before it looked like we were getting to the end of the junk. The final flushes with avgas dumped into a coffee filter looked pretty good. It now works properly. If we'd had an ultrasonic cleaner it probably would have been the best method to get it all soaked/vibrated loose.
The rebuilt compressor works fine. The rubber tip on the piston in the pop off valve was bad and limiting the pressure build up.

Dennis,
    Not my YAK,  just throwing in a hand to get it up and running.  Bill's in Korea (South) torturing 777 pilots for Boeing.  I intend to flush mine now this winter, even though it "blows" lots of snot. Any reduced capacity from built up crud likely decreases its efficiency in separating the water.   I think I'll try the ultrasonic cleaning method as well since I likely won't be in a hurry to get it back up and running.   Lots of time to spare when my hangar has deep snow drifts in front of it......
