With respect to using a router to cut aluminum you might check out "rib
routing" on Murray Johnson's website (murrayjohnson.com). Seems as
though someone
from the RAA (Canada) has been giving demos of what appears to be a very
effective method

Also,
Try and see if this link will work. I put 3 pictures that show my Flaperon rear rib router template, then a closeup picture showing a stackup of several 0.016" pieces, and then a final rib blank with a formed rib.

See if it works.
