Hello Group ,and a Happy New Year .I have been very careful to maintain the .125 bend radius required by Zenith .The AC.43.13 call for a 90o bend radius of 1/2t-1 1/2t for .032 6061-T6 .This could be as small as .016 to .047 .In the chance that the Zenith required .125 radius was violated and the AC specs. were maintained would there be any problems .I realize this is a question for ZAC ,however I thought maybe I could get some feed back from the group . Wade,
If your bend falls within the AC range and the piece you've bent is not
a working control link, you should be fine. If it's a critical part
where radius affects function you should best speak with Nick at ZAC .

Hi Wade,
I am afraid you are dealing a little bit with an apples and oranges problem.
My take on the standards specification is a minimum radius for the material. I would interpret this as an absolute minimum. The designer's specification should take precedence over this standard. Chris's 1/8" radius should be considered the higher priority. We can assume he based his structural calculations on this radius rather than the minimum specified in the FAA circular.
The other side of this coin is the designer certainly included a considerable margin in all his limits for the design. That means a small variation from the ideal measurement should not make the design unsafe. These planes are meant to be built by first time builders, so the tolerances are generally very loose and the strength margins can be presumed to be high. I don't recall reading about any tolerance in the .125 inch bend radius in the builder's instructions, but I am sure this is not a critical measurement. Still, I would strive to meet this bend radius in all of my parts.
The bright side of this is once you set up your bending brake or other equipment to bend parts you will build in the bend radius in the tooling. Then you can mostly forget about it.

Since the bend radii for nearly every material thickness is the same, the logical inference is that the .125 radius was adopted for simplicity of fabrication rather than purely structural reasons. Let's face it, a "One size fits all" bend radius precludes individual stress calculations. By the FAA recommendations, .125 is way overkill for .016 stock, but nearing the limits for thicker stuff.
Just for kicks, find the thickest material on the plans bent with a .125 radius and apply the FAA calculations. If I were to draw a simple to build design, I'd calculate to 2T of the thickest material for a safety margin and have all the rest of the thicknesses overkill.
That's my RATIONALIZATION, not an expert opinion. I remember that some of the "What do you do" respondents were aeronautical engineers, while I deal with plastics. I'd value their thoughts over mine.
