Hello!
My name is Daryl and I am considering building the 601 HD. I cannot afford
the kit right now...even in stages. I would like to hear from those who are
building from plans about the actual costs involved. The Jan 2008 issue of
kitplanes lists completion cost from $8k to $45k.

Hi Daryl, I am building a 601HD from plans. I got the long parts from Zenith so I did not need a large brake. I also do not weld so had to pay for some of that. I got the engine and propeller for a real good price. I am using gull doors. I still need the wheels and brakes along with inst. and radio. I have spend about $8000.00 so far. I would suggest you plan on spending around $10000.00 to $20000.00 and 10000 fun hours. Take your time and enjoy building soon. Jerry of GA

Daryl,
I plans build my 601HD, it's flying now, you can do a tremendous
amount of building for very little money. I just went back and added up
my raw aluminum purchases over the eight years of my building and the
total is a little over $2000, your price might vary. The important thing
is that a few hundred dollars worth of aluminum can keep you busy for
months. I did buy out another builder for the landing gear brakes and a
few bulkheads and I bought all the long parts ( 8 foot etc.) from
Zenith. The real cost come when you add the engine and when you cut
though holes in the instrument panel and fill them with expensive
goodies. The point is if you are cost constrained for a little
investment in aluminum you can be working for a long time while you look
for bargains for engine and instruments and save your money.

I am building the XL but here are my costs to date since 2005 when I began preparing the facilities.

4227 Shop Supplies (materials & essential tools)

2350 Wings
21951 Total so far for all
11535 Total for Airplane so far.
Now realize this is over a period of 3 years and your costs will most likely be similar or less.

Hi Daryl, I completed a plans build 601HDS in 2004, but costs would be
close
or more for the HD depending on the engine you decide to use.
Costs for this plane were considered and tracked by my wife, Lee, and
she would say I've got $50K in the whole thing. The reality is that I
don't
count magazines, flying for currency or the multitude of tools I own as
part of that expense. The build process, either plans built or kit are
only close
and the savings found in a plans built 601 would be compromised 50% by
materials you purchase to make the forms, fixtures, bending equipment
and the special molds and jigs that you don't need in tooling for a
kit. Raw materials provide a good savings over kit group parts bought
from the kit supplier, but the price of individual
purchased parts is astoundingly harsh price-wise. When you mess up a
part in a kit, you need to scratch build the replacement for it and save
90% the cost of
replacement plus trucking, usually 50% the price of the part. I'd guess
that a closer figure for my 601HDS is at the raw edge of $35K and would
break down like this.
$7000 engine, $5000 first two orders raw aluminum, $600 Zenith acrylic
canopy, $500 wheels & brakes, $350 cowling, $500 prop & spinner, $30
electric pumps, $3000 for special aircraft tooling, 12,000 rivets, Dzus
hardware, radiator, hoses, strobe lights, speakers, wiring, standard
lighting, cable, turnbuckles, fiberglass supplies, tubing, $1000 for
bolts, 4130 materials, $750 for seat foam and upholstery, $300 for ELT,
$140 for (2) 18 amp- hour batteries, $3500 for radio, transponder &
gages, $500 for Mac grips with switches & trim aileron and elevator,
$600 GPS, $250 fuel tank hardware, $250 tubes and tires, $600 8 ft
homebuilt bend brake, $400 compressor and $2800 for paint and vinyl decals.
Total 27,820 so far, plus $1500 for construction lumber and plywood and
casters for table, wing rib and fuselage forms, fuselage jigs, overhead
hangars, storage and handling equipment, $350 for canopy cover, $1200
rebuild of a transport trailer and $300 for special rolling racks for
trailering wings. Plus $1500 for secure lockable cabinet, radio, table
and outdoor type chairs, weight and balance scales, jacks and wing
handling equipment for the plane in the hangar. $300 for Battery
chargers, small refrigerator for pop, plastic steps, floor rug, water,
soap & towels, mouse traps and waste can. $1500 for torque, special and
standard wrenches, flying tie-down and repair tools, maintenance tools
and $600 spare parts for tires, plugs, re-drive belt, spare bearings,
oil filters fuel filters, air filters, fuel pumps, engine gaskets, jets
for carbs, electrical ties, electrical contactors and connectors. $250
for a small tire compressor, oil pan, trouble lights, milk house heater,
oil and antifreeze.
This brings it to $34,070 total now and there's at least another $1000
for communication headsets, logbooks, charts flashlight and flight bag.
Total now, approximately $35,000.00 plus 5-1/2 years at nearly 5000
hours of work, considering jigs and aircraft construction at even $10.00
per hour puts another invisible $50K into the mix which makes it
possible to see why manufactured SLA aircraft might be so expensive.
With all this, you still have a better deal by $12K to 15K than the Kit
if you plans-build buying only parts you absolutely cannot make.
I really love the Subaru EA81 and there's no mystery over cooling,
mixtures and jetting anymore. At $7K, it's a great little engine that
burns either 87 octane or 100LL at a rate of 3.5 gallons per hour slow
to 4.5 gph at best cruise. If you need to go faster than a 120 cruise
and a 133 mph top end, you need a Corvair engine, but you cannot back it
down into the economy of the Subaru. You go with your best instinctive
judgments. On the subject of Subaru, if you decide to go with one, email
me and I'll try to steer you thru the best options.
Scratch building for 5 to 6 years can be very worth while,
