This problem is one of my biggest being a small parts supplier. I try and keep a varied number of different size boxes, but regularly find I have to use two to make one. My wife says if I charged for my time in packaging it would probably work out on average 1hours labour per box.

Try looking at the home improvement centers. The box could be easiiy made from cardboard from washers dryers refrigerators etc.

Why not just sandwich the overlay between two sheets of heavy cardboard
and tape the 4 edges??? Am I missing something??? For good cardboard
go to an appliance store and ask for some refrigerator boxes.

I believe that do-it-yourself moving stores like U-Haul sell picture-frame boxes that might work for you. Home Depot/Lowe’s/Menards might have them, too.

Gary,
Wicks ships flat sheet with cardboard but they staple wood all the way around the edge of the cardboard. The wood is about 1/4" thick and 2" wide.
Don's idea sounds the best tho...

Fred shipped mine sandwiched between two pieces of hardboard held together with tywraps though some of the instrument holes. It could then be wrapped with cardboard.
