Hey gang,

I need to flatten the ends of a 3/4" aluminum tube (1/16" wall) for a bolted connection. Should I heat the tube to flatten it, or do it cold?

Jay,

I assume this is for the cross bar for the canopy? I tested on a couple of pieces I had both hot and cold and didn't see a lot of difference. I didn't like the outcome of the test and decided to go with a solid piece of AL and then drill the rear canopy tube for the solid shaft to fit into. Then drill through that and secure with a fairly small diameter bolt.

I haven't actually done this yet but I have the stuff in the hanger to do it.

Gig,

I am planning to wrap a piece of .025 around the canopy hoop for an anchor for the cross brace (like I did for the tether cable). I will only drill through the anchor piece into the hoop for one A4 rivet to keep the anchor in place. I wanted to avoid making two relatively big holes in the canopy hoop and weakening it near the fixed end of the hoop. Guess that's the structural engineer in me coming out. I will drill a slotted hole in the flattened cross brace tubing for adjustment and secure it to the anchors with AN3 bolts.

I would not do either. If you heat the tube it will lose its temper, if you just flatten it mechanically it will probably crack along the sides. I would make a filler for the ends from solid aluminum with a light interference fit into the tube, then cross drill and make your connection. do not archive.

I would work the metal cold. If you take two pieces of hardwood and drill part way through the same diameter of the tube, they can be used as saddles to control the crush of the tube.

Clamp the blocks together and drill hole. Use blocks to support the tube while crushing in a vice.

You may need to make some adjustments for material thickness but I just wanted to illustrate the concept.
