I am looking for suggestions on removing the solid rivets on the main spar. I have had a rivet stuck, even using a rivet gun with a punch will not budge it. While I might drill this one out and replace it with a bolt, any ideas to deal with others would be appreciated.

Also, is it an option at all to drive out a rivet from the back (bucked end)? The heads of some rivets are behind the rear ribs and I worry about damaging the ribs while attempting to remove these rivets.

If you can remove the tail cleanly there is no reason you can't drive it out backwards.I little bit of brute force may sometimes be of benefit so long as you don't go over board,the metal does have spring back [ribs] within reason.I had a couple of tough customers as well but persistence pays off and ear muffs. Try putting the punch in a drill press and using that as a press try and remove it. If that doesn't work go to the next size larger drill bit and keep working your way up until it comes out.

Mark,

I have driven out rivets both ways and neither is better than the other. Just depends on what way you want to drive them out. The key I found is to make sure you clamp the spar materials tightly on both sides of the rivet you want to drive out. Otherwise the layers separate, binding the rivet in. If you have one that just will not come out, counter drill it with a smaller bit a little at a time until you get to where it will come out. I had some where I was convinced that it would NEVER come out, but they did.

I made a mistake early on where I had to remove all the rivets from my spars. Like you I found some of them would not budge. I solved the problem by making a little jack. I was able to make this jack using only the following tools. A drill press and a bench grinder, hack saw and a tap. It tooks only a hour or 2 to make. With this tool the rivets came out easily.
